Excited to hear how FH will respond.

Seemingly not. In my fully-darkened room I'm getting great picture with the contrast down into the 40s. Holding off on a pro calibration, though, til we figure out what's going on with the OSD text. Honestly, I'd love it to be 100%, but if this is a localized issue to the OSD circuitry that will never cascade into further systems, I could probably live with it. Shipping away a YA board with the good IC421 just seems like asking for something pretty irreplaceable to be damaged in transit.
In discussions now with FH to figure out what's going on.
On the upside, I got a decent no-input registration setup done last night. Then I plugged in the input source have had to literally start back at square one. Thinking it would have been a lot closer, I guess I should have picked a different frequency for the no-input setup? I'll mainly be running a 960p signal from a Faroudja DVP-5000 and the HDMI card. Was P5 a lousy pick for those frequencies?
At least now I've got a better idea of what's going on for the second alignment. I've watched Graham's video twice now, but am still pretty much following the steps and sequence from the install manual.

I’ve got a decent rough registration going and it looks good on the screen. Wowed some folks with some 1080p Wes Anderson over the weekend.
How’s this look for clearance to the tube edge? Too close? Too far?

That's what made me nervous. Graham mentioned in his video that G90 uses the MEC tubes which had a different shape that required more clearance. With people talking about G90s breaking green tubes, I was curious if one of the causes was overdriving the raster.
I'm seriously tempted to just use the book throw distance and sleep a little better at night, given the scarcity of good tubes anymore. Was talking to Greg E., he literally trashed most of his remaining inventory and was only able to sell me a couple used Barco tubes.

I posted a reply on Facebook as well. I've had more than one tube implode in a G90 where the rasters were properly set up. Insanely frustrating a bunch of years ago when I put in a brand new tube, and within a month, it's toast.
Keep that raster off the edge as you have, run the contrast as low as possible, and that's about all you can do to try and prevent implosion.

FH reached out to Sony, who might still have a technician who knows the machine on staff, apparently, and they asked me to finish the registration setup. It seemed like an odd request, since the problem came and went while the reg. was still out. But I did, and the text HAS been pretty stable lately. Coincidence? Probably, but like I said before I would almost rather live with it than ship out an otherwise good YA board to get screwed up somewhere.
Setup is workable for now. Not happy with the cheapo screen I got from Amazon that arrived folded, and none of the tricks to get the creases out have been working. At least it's been easy to find the center of the screen....
So I'm going to get a real screen eventually, and that's when I'll start super dialing it in. Still love the picture, though. Bought the complete Wes Anderson collection on Blu-Ray to really experience his color palettes.

Been quiet and unchanging lately. Still running the cheapo screen and haven’t hit the 100 hour mark, so getting a tiny bit of drift in the settings from time to time. Unstable OSD text still comes and goes, and still on the fence about reaching out to Craig to do anything about it, or just wait until it REALLY fails. Gotta say, I did buy a scope and am looking at analog electronics kits to hopefully learn a thing or two as all the masters retire.
Almost ready to dial in the exact throw distance to flip it up onto the ceiling mount.
I don’t know why it took me so long to set up a home theater, though. Always just been a 2-channel audio guy in the past. I guess it just needed a special twist to keep my interest up.
